Well tried getting the sucker out today, knead it didnt work(left it to set for 3hours) small long nose vice grips didnt work, screwdriver didnt work(just chewed it out more) cant get a socket on to it as no room to tap it on.

Not really sure on where to go, i think welding a small nut on is my only option but i dont have mig or tig so welding is out of the question for me. Im not sure how you would get in there with a welding torch thoe

If the is any one in akl that thinks they could get this out your more than welcome to try.

Penetrating oil ON THE THREADS. If the threads go into a blind hole & aren't accessible, then it probably won't do much, on just the bolt head.
Grind down a larger key for a tighter fit and clean blow scrape it out so you'll know it's fitting as deep as possible.
Heat it.
Shock it with hammer blows to it using a pin punch.
Drill the head off, use a smaller pilot bit first. Drilling the head off means using the same size drill as the bolt, that's all it needs, not the same diameter of the bolt's head. Good luck.

How much room do you have exactly?

Can you hacksaw a slot in the head of the bolt?

Get a screw extractor. I assume the internal hex is about 6mm? In which case, get one that tapers from 6mm up.

Its the bolt at the back of the plenum under the strut brace on the driver side so there is bugger all room, cant get a hack saw in there.

Cheers, will go pick up a set tomorrow. its a 5mm hex so im sure the kit will include one to suit. Hopefully the with penetrating oil it'l work

These are almost always useless for stuck bolt, one that is still under tension or has corroded/rusted threads, but they're OK for bolts that have broken when being tightened, at least those that haven't broken because they've bottomed out in a blind hole, then their threads should be OK. Its size is half the bolt size so it will only take about half the torque until it breaks and if you drill a larger hole and its taper will expand the bolt & make it tighter in the threads. There is a style of extractor that's tapered but it has a shoulder on it to stop it from continually trying to expand the bolt.

If you can get to it with a drill, take the head off. Heat and/or shock and/or chemicals will loosen the threads.

Grind or file the head off although there probably isn't a lot of room. You might get in there with a dremel tool.
