Does anyone know what exactly is requied to be manufactured to properly fit ST205 front calipers and rotors on ST165 (prefacelift)?
If any one done that I would like to know the dimensions and extent of the modification/spacer plates.

Sergei,

This may be of no use to you whatsoever.

Our Corolla Rally car ran ST185 front legs with ST202 brakes.
The caliper was a straight bolt on however the rotor needed to be machined down 10mm in diameter and aligned 6mm outwards.
We simply did this with a pair of 6mm wheel spacers. A bit agriculural & probably not warrantable but it worked fine. It was intended to be temporary as we planned on fitting either ST205 calipers, which we believed would also have bolted straight on, or some Willwoods. But the brakes were fantastic so we never changed them.

here's a detailed outline of putting them on an aw11. ST165 is exactly the same, except you don't need to redrill the stud pattern

I'm getting ST205 callipers and rotors (thanks to Mr Revhead for good deal).
I have other question:

Is it possible to use hub off ST20X, just the bit with the wheel studs, what I mean is is it possible for this hub to be pressed in ST165 outer hub bit? The point of this that I will not have to machine the rotors to accept to fit on smaller (with help of spigot) ST165 hub?

The machining of the rotor is in the diameter.
It's the positioning of the caliper on the carrier that necessitates it, not the hub.

The center hole on the ST205 rotor is 55mm vs ST165/185 54mm.
I know that all ST20X have 55mm center hole, also I know ST205 outer CV spline is the same as ST165. The problem with ST205 rotor on the ST165 hub is that rotor will not center properly. What I want to do is to use rotating part of the hub from ST20X on ST165... I want to have rotors wich can be replaced without any machining.
The mounting of the ST205 caliper should not be a problem, as I will go other way and manufacture some brackets so I can use ST205 rotors without remachining them to smaller diameter.

how much did you get the brakes for?

the other issue with running the ST205 rotors without machining them down is that they hit the lower ball joint (or so I have heard).

when I get them I will measure up, and post if it will hit lower ball joint... has anyone swapped arround different hubs, or atleast compared them, unfortenatly it is unlikely to find ST20X at pickapart for cheap experiment...

i belive the 205 has a bigger bearing
but this could be retrofitted into your housing providing you have the meat to mill out the hub

or you could use the 205 stub and machine down the stub to take the 165 bearing

mixing and matching is what toyota's are all about

give me a yell if you need a quote on the machining
